I don't really do anything to make them perfect - it's all done by hand and most of the time I get them to be even. I don't know how honestly :) Belt sander is good to take the scales down to the liners, but I usually leave a tiny amount extra to take down with sandpaper, that way I don't scratch up the liners. The steel they use on SAKs is rather soft and it doesn't take a lot to scratch or dent it.
Regarding materials, so far I like wood the most. It's relatively easy to shape (depends on type of wood) and the sanding dust isn't toxic like micarta, G10 or acrylic. I really love acrylic though, it's similar to wood when it comes to ease of shaping, and you can polish it up like crazy. Which reminds me, I need to go out and take pics of the Tinker I just finished :)
If you ever get some more of this wood you can count on me doing you a matching 58mm SAK for free as well. I just didn't want to butcher the other piece for 58mm if I could already get 91mm out of it
I don't use anything since I generally try to buy slabs already cut to measure, but when I do get a block, I just take it to a good friend of mine who's a carpenter, he's got an excellent bandsaw that is about 2mm thick so it doesn't chew away too much of the material
